Fixed shift issues today & found something horrifying.

Had the clutch cover off b4,
attempting to sort sticky gear shifts when hot,
especially 3-2nd,
getting really stiff after 15mins riding.
Noticed this below, so the oem plastic ones back in for the time being.

Think i may haver dodged a potetnial bullet tonight?^^^ See the crack?

Clutch gasket came off proper good - 1 piece intact-cos i oiled both sides
b4 doing the slipper. I also soaked my new plates in fresh oil for 3 days
dried for 2 on brown paper when i did the slipper install few mnths back.

It all looked really good inside the basket etc, hardly any wear.
Going to say i caused that crack in the oil pump gear somehow,
but dont know how exactly.

I did leave a washer out installing slipper cos it was stuck to the bottom of the old inner clutch basket i swapped out for slipper, didnt see it dismantling, so first time i started & released the clutch in 1st it stalled -->wasnt disengaging, stripped it back down & i re did it all with said washer, and seemed fine after that, very good.

That was couple months ago.^
Slowly the gear shifting went real #@*$# [crap] on me.:mad::((n)

Also found the sprung roller bearing, that sits on the gear selector star,
was loose--> the 10mm bolt what holds it in, torqued that up,
put oem plastic oil pump gear in, stacked the plates
[carefully] and buttoned it up.
Did oil/filter change as i put 3000+ klms on since May.

Took for a spin just then, seemed absolutely unreal,
clinically clean shifting now. Engine sounds great!
Got up to about 76 degrees no issues so far, going
for a longer late nighter soon to
put it to the proper test,
but i think i mighta have fixed it & VERY GLAD
i trusted my mechanical instincts
not to keep riding it.

Imagine if that gear shattered inside??:rolleyes::cry::censored:(n)

You know that Cheap Chinko clutch lever in your vid, [same 1 i got lol] :rolleyes::LOL:
i thought same thing--> way too much lateral play,
so i tightened both little allen bolts up on it and voila,
1 much tighter cheap Chinko clutch lever.
Problem solved!

Just a tip. ^^ ;) (y)

The moral of my story is;
"if thine offends thee-fix the bloody thing".
dont frigg around waiting for it to get worse....:LOL::cool:

From my understanding the metal gear only came on the '99 bikes, everything after was plastic. And the plastic gears have been known to shear teeth off. Kind of a "damned if you do, damned if you don't" scenario..

Thats what i was thinking your oil light would go off pretty quick from temp
+pressure drop id imagine so you could save the motor, but if metal goes itl destroy it proper quick. Or do plenty damage.
The shifts feel better.

It was unexpected it is metal.

Im just real glad my mechanics nose found it.
That i did not keep doing long rides.
Dont have an answer???

Just bad luck i guess.

But good fortune i found
out.
Never after making this bike like a track bike but just a better handling braking power & comfort for the roads. +Bit of style individuality etc.
In that i succeeded pretty ok i think.

Its a real fun machine to ride.
It has made my riding skills better.
Chiken strips are shrinking but i ought be careful no bikes invulnerable to road diesel big potholes and things going across roads when we least expect.

Thanks for your post! I have been suffering with the same issue on my '99, although not as bad as yours, for a while now. Did a couple of things to improve it but shift feel is still not as clean as I wish, and as is on my buddy's gen2.
  • mounted oem clutch plates
  • tightened clutch basket that was loose on the input shaft
  • cleaned and regreased worm gear, put back missing balls in it
  • set shifter arm parallel to the arm mounted on gear shifter axle (this made a big difference!)
Next job will be to check the gear selector assy. I was thinking to go all the way directly and mount gen2 parts, but maybe will just reassemble and retighten everything as a first step.
